This is version two of the helmet after the first attempt. I’ve made some other changes to the suit since the including adding the shoulder pods, also the Age of Ultron movie has arrived recently, so I’ve decided to redesign the helmet mechanism.

This mechanism allows the whole helmet to hinge upwards, and the faceplate to hinge around inside it. There will be two side/jaw pieces controlled be servos which also fold in once the helmet and faceplate are closed, just like in the movie.

The panels of the head have been formed over a 45cm diameter dome, I’ve used foam PVC for the faceplate, and 1.5mm styrene for the main panels which will be stuck on top of foam:
